The handle broke off at top screw. I have a replacement handle but cannot figure out how to disassemble the door to install new handle. I have an exploded diagram but this doesn't help. Can you? Thanks
Chances are the door panels separate as shown in the photo I have attached below. Panel replacement can usually be done without removing the door from the microwave. In cases where it is felt that door removal is necessary, I recommend detaching the door from the hinges. I generally do not advise removing the hinges from the microwave. Whenever the hinges are removed, great care must be taken to put them back in the very same position they were in. Failure to do so can cause microwave leakage, which can cause risk of skin burns, fire, and disruption of nearby electronic devices. The knives trick really works but you have to take your time. First remove the three screws on the side. The start prying the top edge apart in the direction that microwavSvc illustrates. Look carefully in the crack that you create and you can see the barbs which are part of the outer door shell. Once the barbs are clear slide a butter knife under it to keep it from popping back into the slot. Continue along the entire length until you have a butter knife under every barb along the top. Once that occurs the outer door shell will separate just a bit and the barbs will not pop back in. If you do it slowly enough, the knives won't fall out. With the top separated slightly and the barbs not popped in, remove the knives and separate the shell along the top even further. Then do the same along the bottom; it will be much easier and you probably don't need to keep the knives in it. Once the bottom of the outer shell is separated, you can swing the outer shell away from the door. It will be hinged somewhat because of the barbs along the hinge side but it will pull away quite easily. The plastic outer door panel is very flexible but I'm sure it will crack if you try to separate it too far so use your eyes and watch what you'r doing.
Thanks to everyone for sharing I was able to get the door handle replaced in about 20 minutes.
I can add one additional gotcha when attaching the new plastic handle, That is to hold the handle tight against the face of the door when starting the screw. There is a slight protrusion on the handle that fits inside the hole on the doorface and the screw expands this small diameter plastic piece enough so that it will not fit the hole after the screw is started. And that causes the handle not to fit snug against the face of the door, it leaves a gap about 1/16 of an inch.

Instead of using butter knives, I found that using the plastic wedges made to maintain space between a wall and wood flooring, worked extremely well. I used the putty knife to start spreading the edge of the door, then inserted a wedge next to each tab. Since they have serrations, they stayed in place until I could easily pry the door apart.
You'll find 8 hooks each on top and bottom, and four on the hinge end. If you have four or five hands available, you can use 8 or ten putty knives or regular knives, lined up one beside each tab on top, and pop the cover off in a single lift of all the knives at once - you might snap one or two (or even 5) tabs off the ends and other side this way, but it'll be done in two minutes (and all the easier the next time you do this). DO NOT OVERTIGHTEN the screws, or you will be back to the dealer for another $85 plastic handle. Don't know why they have SS in the model number - should be BP for brittle plastic.
Figure C-6 got me on the right track. There are about twice as many catches on the top and bottom of the door as illustrated. I suggest using a putty knife to pry as described, then use ordinary kitchen knives on each one of the catches to keep them disengaged. I started on the top at the handle end and worked back towards the hinge, then did the same thing on the bottom. It took about a dozen knives.
If you are worried about breaking any of the tabs inside the door, intead of putty knives or butter knives or wedges, use plastic knives to start wedging and prying. They'll break before the door breaks if you are forcing too hard. This will allow you to get started with a level of confidence before you pull out a butter knife to give it the final pry it needs... and you don't need to worry about them crashing to your glass cooktop. Also note that the tabs/barbs you are separating are a little inside the door andare not the bent over metal tabs that hold the metal casing onto the plastic door cover.
Jojo makes a very important point - the tabs / barbs you are releasing are NOT the metal prongs that you see, which are attaching the stainless steel fascia to the plastic base; you are releasing a bunch of hidden gray plastic protrusions from hidden slots inside the black plastic door frame. After inserting the putty knife in the slot between the gray plastic and the black plastic, slide it from side-to-side and you'll feel where they are (approx. every 2 inches). For each one you encounter, install a plastic knife blade or plastic fork or anything thin to hold it 'up'. Whatever you use will likely fall to the floor as you progress so don't use sharp metal knives. Once you have loosened them all, top and bottom, the front panel should separate enough to allow access to the two screws; no need to fully remove the panel.

First, thanks to everyone who posted. The plastic knife ideas was helpful. Secondly, I'll add a few additional hints of my own to assist others. the first hint: you are not just taking off the plastic on the inside of the door, you are pulling the entire inner door from the outer aluminum shell -(I accidentally cracked the plastic thinking wrong). The plastic knife idea works, but the knives are not strong enough to pull the shell out, you must use a single metal non sharp knife at the bottom and work it until the shell starts to come off. also be careful with the outer shell (this is really the part that comes off not the inner shell, so careful not to drop and dent it. Also, be patient, some of the posts say put the plastic knives along the bottom and top and voila in five minutes its off, but lots of the parts on this are plastic and can break very easily, so going slow is important to avoid having to replace the $150 door. I hope this helps.
I agree. Daunting at first. took out 3 screws on side of door then used thin spatula near the corners by the handle and the inside of the door pops out below the tabs the same color as the outside of the oven. Once you get it started place plastic spoon or something thin to keep space seperated. then you have to ease out the rest of the inside door, it pops out but if not cafeful you can break the plastic, also you have to pull a bit to get it to pop out. Once you do a few you get a sense of how much pressure is needed. I did not have to remove the whole inside door. I removed less then half, then started to pop out panel behind inside door-closest to handle. The out side door came off, but that snaps back on too (great oppurtunity to clean the door) Handles went on easy. Used the two old screws. Snapped the door back on. BTW small pieces of plastic did pop off but no real damage. Whole job took 30-45 min. This site was really helpful.

Forgot all that knives stuff - I spent two hours messing with knives, fearful of busting the plastic and then I saw the comment on here about using those small plastic wedges that are used to install laminate flooring - I went to Lowes, spent $7 for a package and using a putty knife I opened the ****, inserting one between each set of clips and about wedge #5 the entire panel "popped" out - it was amazingly simple once you know how to do it. Took less than 10 minutes to install the new handle. NOTE: I paid $33 for new handle that said Stainless Steel but it was still plastic (****) - disappointing but get this, had I purchased from Kitchenaid it would have been $27 - still no bargain but never assume I guess is the less learned. Now, what to do with 50 wedges? I may be able to return them!!! I hope.
Thanks to everyone for your input. I was able to install my new "cheap" handle in 20 minutes...it took only 10 minutes to pop the frame off. I thought i was going to break the plastic but you have to give it a little push to get the clips out of the holes. I just did the bottom with five knives and once i got the side off the top came off with ony two knives. thanks again
Remove the screws on the side then go fishing with butter knives to get past the holding tabs keep them up then a little bit of pressure on the knive the glass pops out allowing you to get at the screws for the handle.

Once I got the back rim off the perimeter of the glass...STOP the screws for the handles are BEHIND the inner glass and I am afraid to disemble that part of the door even more to get to the two screws. Option A call a service to install?? 100? or Option B just buy a whole new door assembly $150?, assuming I can somehow EASILY just hang that on the hinges myself. Option C buy another (better) microwave, Option D currently using tape to keep the old handle attached.

That circular trim pops-out and you can slide the glass sections apart (important) so that you can then access the 2 screws that will re-attach the outsidesdoor handle. This PLASTIC handle is a very cheap design... should be metal like all the other KitchAid appliance handles. It "broke" because it melted as it is above the stove-top burners.
Part number W10239614 looks like a compatible metal version of the same part. If I can confirm it's metal, I'll order it and give it a try.

I just replaced mine. The butter knives work great! However, I found that you only need to place them along the bottom **** in the back side of the door. I used about 10 knives and then placed my arm across all the knives at once and applied gentle pressure and using yet another knife applied to the side of the door (near the handle, with the 3 screws removed from the side of course) the bottom side of the door popped right out and then the knives just all dropped to the floor, hence the butter knives not buck knives. (watch those toes) The top then popped right out with minimal pressure and there was ample room to change out the handle with out actually removing the panel all the way.
replace the door and 3 screws and you're in business, easy.
The door handles don't break from repeated use. It is due to the heat coming off the stove. This is a manufaturers defect by many makers of these units. It's a shame they don't stand behind their products.
We replaced the door handle by using the technique described above. It took 4 putty knives and two people.
Just changed the door handle of my kitchenaide microwave by myself. Using the ideas above, I took the 3 side screws out first. Then lifted the barbs with a spatula across the top and got a metal ruler under all the barbs along the top. Then I used two metal spatulas to loosen the barbs on the bottom and it popped right off. The key is to get ALL the barbs on the top OR bottomn unhooked at the same time. No knives falling all over the floor and perfect leverage.....I'm just a little ol' housewife from MN. You remove door latch (nr 3 on diagram) first, then you unscrew the screw nr .8 and remove handle (nr.7).

Yes, i have a model KHMS155lbt and the handle broke off at the bottom screw. It appears the door outer cover was not designed to take the pressure from repeated opening of the door. I contacted Kitchenaide to no avail. Even thought the microwave is a top of the line and only a little over a year old, they refused any help. I looked at the explanation and since it is a KHMS model, will try it on my microwave.

I have the same problem. My MW model is KHMS 155 LBL-0. The first time it broke, it was under warranty and got replaced by the builder. Now it is out of warranty. The handle is intact, the screws that holds the two halves of the handle is broken as well as the bottom part that holds the handle to the door is broken. Looking for help...
