When I removed the harmonic balancer only part of the key came out. Tried everything except removing the timing chain cover. I tried grinding after breaking off tool tip under key edge. I did some damage to the crank shaft and still did not get the key out. I am not sure how to remove timing cover. what should I do?
The woodruf key, in the shaft, is round on the bottom. If you can reach it, spray it with PB Blaster , WD-40, Liquid Wrench or some variant and let it set for an hour. Then take a pointed punch and hammer and punch DOWN on one end or the other. Whichever end gives the best results but NOT anywhere in the middle. This should move the key out of it's seat like a chair rocker. Keys like this are the mechanical equivalent of an electrical fuse. They are a soft weak link that is made to break under excessive stress so as to avoid damage to the parts that they help to link together. Good luck.

The rubber in the balancer has broken down and the inner and outer pieces shift and rub on the cover. You need a new balancer.

It has to be pressed off with a harmonic balancer removing tool similar to this http://cgi.ebay.com/ebaymotors/Parts-Accessories_Automotive-Tools__HARMONIC-BALANCER-DAMPER-PULLEY-PULLER-REMOVER-TOOL_W0QQitemZ260372587534QQddnZPartsQ20Q26Q20AccessoriesQQadiZ2871QQddiZ2811QQadnZAutomotiveQ20ToolsQQcmdZViewItemQQptZMotors_Automotive_Tools?hash=item260372587534&_trksid=p4506.c0.m245&_trkparms=72%3A1171%7C65%3A12%7C39%3A1%7C240%3A1318
You can or may be able to rent one from one of your local parts houses like NAPA or Autozone.

There is a panel inside the wheel well that you can take off that gives you perfect access to the harmonic balancer. A special tool is required. i had my dad make one because he has access to whatever he needs at the factory. but you can get them at the dealer. i have no clue how much they cost. I can't see any way of doing it without the special tool. after you get the tool its pretty simple to get off. it takes alot of force to break the bolt loose though. i used the handle off my jack as a cheater bar. hope this helps...

make sure you can turn engine over by the crank bolt this will make sure engine is free and not bound up. if it will turn then check wiring at starter make sure everything is tight.

remover the serpentine belt. Remove the water pump noting were each bolt came from for they are different in length. remove any hoses attach if there. Some models have hoses attached. . Use a gear puller to remove the harmonic balancer which can be rented at most auto parts stores. Gently pry the cover off
