SOURCE: 2003 Chevy Suburban, Alternator failed,
I would look for a short in the output wiring at the alternator. My nephew had an intermittent charging problem and I took the car to an autoparts store and had them check the alternator output. Most parts stores will do the check for free. Anyway, while it was hooked up and the output was being checked, I fiddled with some of the wires at the alternator to see if it had any effect. It did. I noticed that as I moved the wires around, the output changed. I was able to isolate the problem to a wire that ran inside the plug. I resoldered the wire and that fixed the problem. I'm not saying that your problem is the same, but I would definitely look at a wiring short somewhere. I sympathize, since there is nothing more aggravating than finding the source of some electrical issues. Anyway, I hope this helped and that you find a resolution to your problem. Best wishes.

SOURCE: 2000 ford expadition battery/alternater problem
I have a 2000 Ford Expodition, After changing the alternator for the third and final time, I jump started it several time till I could get it to a repair shop, the owner looked at several things and did a few test. then replaced the #1 fuse a 20Amp Power point fuse that was blown. it has worked fine ever since. BTW he did not charge me anything, made a new firend and customer.

You may have received a faulty alternator from the store. I have bought alternators from AutoZone before and in one instance had to take it back 3 times before I got one that worked correctly. Also, you should not have jumped the car, you should have started it up on battery and alternator. That would have told you if the battery was drained or the alternator you had just put in was bad. If you put the drained battery back in the car to run it, the car would have died anyway. Whenever I have changed an alternator out I always let it run in the driveway for awhile to make sure that both the battery and alternator are functioning correctly.
